How much of an increase in horse power and torque should be expected from porting and polishing of silender heads on a Yamaha Road Star 1600

How much money are you willing to spend on this porting and polishing job?

Who do you plan on doing it? A Pro, with extensive knowlege of fluid-dynamics, expensive, specialized measuring equipment and thousands of hours of experience under his belt might be able to eke a few more ponies out of the engine. If he had ten or twenty sets of heads to experiment with.

Doing it yourself, you might only lose 15 or 20 hp, if you're lucky.
For $2k I got maybe 3 hpr out of my 125.... :p
That was with someone who has thousands of hours, a flow bench etc. etc. too.

Why are you trying to get more power out of it? I say if your not racing it's not really worth it, I'm sure you have enough power to exceed the speedlimit easily already.
It depends on how well the heads flow to begin with. You might spend thousands and gain less than a hotter cam would gain you. Or it might end up worse. Better search around the net and find out if anyone else has done such a thing.

If speed and power are what you really crave then you are riding the wrong kind of motorcycle.
You should have bought a Suzuki, all Suzuki engines are blueprinted and flowed from the factory...I read that in a tour they gave the English "Bike" magazine

No, it's actually true. Bike magazine was given a full factory tour which is very rare apparently and they were shown the whole engine building process. All engines are hand assembled, blue printed, balanced and flowed right out the gate. Whether or not the other Japanese factories go to that extent or not I don't know, but according to them Suzuki does.
I recall hearing that as well.
It only makes sense. With the levels of output and reliability we have come to expect out of our bikes, I wouldn't be surprised if similar measures weren't practised by all manufacturers.

That's pretty sweet! Yea they probably all do it at least to some extent anyway...
